    Abstract

    Hierarchical porous silicon carbide (SiC) ceramics were fabricated by combining particle‐stabilized emulsions and three‐dimensional (3D) printing. Direct ink writing (DIW) was used as the 3D printing technique. The formulation for successful printing is discussed in relation to the rheology of the emulsions. The SiC emulsions were able to be printed with a lower storage modulus (G′) and apparent yield shear stress (τy) than previously reported SiC ink pastes. The printed and sintered porous SiC ceramics possess a total porosity of 73.7% with an average pore size within the filaments of 2.2 µm in diameter. A hierarchical pore structure that contains pore sizes of about 250 µm, around 1–10 µm and smaller than 0.5 µm can be observed in the microstructure and pore size distribution. The mechanical properties showed a good strength‐to‐density ratio, and the thermal conductivity was reduced to 4.9 W/m·K. This study provides a new reliable approach for fabricating hierarchical porous SiC ceramics with low thermal conductivity.

    Abstract

    The development of new low‐carbon emission methods for the synthesis and processing of materials is an urgent task today. Here, we present a rapid, efficient, and low‐energy‐consuming synthesis method for high‐yield Ti3AlC2 MAX phase powders. Our method is based on induction heating‐assisted combustion synthesis (IH‐CS), where the heat of the reaction is used as a driving force of the process, and the conditions of the process are finely controlled using IH at the same time. Ti3AlC2 MAX phase was synthesized using TiC0.67 and Al powders as starting materials. The introduction of TiC0.67 reduced the total exothermic effect of the reaction, facilitating better control of the reaction process. IH was used to ignite the reaction and to hold the temperature after ignition at an optimal value to complete the synthesis process. The effects of holding temperature, Al, and Si addition on Ti3AlC2 yield were investigated. As a result, Ti3AlC2 MAX phase powders containing only .7 wt% of the secondary phase were synthesized in a very short time. Our findings suggest that IH‐CS is a highly effective and promising alternative for the facile fabrication of high‐purity MAX phase powders.

    Abstract

    Al4SiC4 shows excellent heat resistance, thermal shock resistance, machinability, and oxidation resistance. We focused on Al4SiC4‐based ceramics with SiC as a non‐oxide matrix for ceramic matrix composites for aircraft jet engines. In this study, monolithic Al4SiC4 and Al4SiC4/SiC ceramics were fabricated by hot‐pressing, and a corrosion test against molten calcium‐magnesium‐alumino‐silicate (CMAS) was conducted at 1350°C for 12–100 h in air, and their corrosion behavior was investigated. Scanning electron microscopy and energy‐dispersive X‐ray spectroscopy results revealed that severe damage was not observed at the interface between CMAS and the samples after the CMAS corrosion test. The recession of Al4SiC4‐100, ‐10, and SiC‐100 after corrosion for 100 h was 80–90 µm, and that of Al4SiC4‐50 was the highest of all samples and the value was 130 µm. The dissolution behavior of the oxidation layer into molten CMAS via a corrosion reaction was dependent on the composition of both the sample and the oxidation layer, the thickness, and the microstructure of the oxidation layers. The dominant mechanism of reaction between CMAS and Al4SiC4‐100, ‐90, and ‐50 samples was concluded to be the dissolution of the oxidation products, while in SiC‐100 and Al4SiC4‐10 samples, the dominant reaction was determined to be direct corrosion of the surface with CMAS.

    Abstract

    Silicon carbide fiber–reinforced silicon carbide (SiCf/SiC) composites have been expected to be used as next‐generation heat resistant structural materials with high reliability. The fiber/matrix interface for SiCf/SiC composites plays an important role for toughening and strengthening, and it is important to form the optimal interphase for SiCf/SiC composites. In this study, hexagonal‐boron nitride (h‐BN), which shows better oxidation resistance than carbon, was selected as the interphase for SiCf/SiC composites, and h‐BN coating was formed on low‐conductive SiC fibers by the electrophoretic deposition (EPD) method using flaked h‐BN suspension prepared by wet‐jet milling. Unidirectional SiCf/SiC composites with the BN interphase formed by the EPD method were prepared by polymer impregnation and pyrolysis (PIP) method, and their mechanical properties were evaluated. The uniform h‐BN interphase was successfully formed on the low‐conductive SiC fibers by EPD when thin polypyrrole (Ppy) coating, that is, conductive polymer, was formed on the SiC fibers. The h‐BN coating became denser by heat‐treatment at 1000°C, and the h‐BN coating deposited tightly on the SiC fibers was confirmed. It was demonstrated that the SiCf/SiC composites with the uniform and relatively dense h‐BN interphase formed by EPD using flaked h‐BN particles exhibited pseudo‐ductile fracture behavior with large amount of fiber pullout and higher fracture energy.

    Boron carbide (B4C) powders with defined stoichiometry, high crystallinity, minimal impurity content, and a fine particle size are imperative for realizing the exceptional properties of this compound in advanced high-technology applications. Nevertheless, achieving the desired stoichiometry and particle size using traditional synthesis methods, which rely on prolonged high-temperature processes, can be challenging. The primary objective of this study is to synthesize fine B4C powders characterized by high crystallinity and a sub-micron particle size, employing a fast and energy-efficient method. B4C powders are synthesized from elemental boron and carbon in a high-frequency induction heating furnace using the electromagnetic induction synthesis (EMIS) method. The rapid heating rate achieved through contactless heating promotes the ignition and propagation of the exothermic chemical reaction between boron and carbon. Additionally, electromagnetic effects accelerate atomic diffusion, allowing the reaction to be completed in an exceptionally short timeframe. The grain size and crystallinity of B4C can be finely tuned by adjusting various process parameters, including the post-ignition holding temperature and the duration of heating. As a result, fine B4C powders can be synthesized in under 10 min. Moreover, these synthesized B4C powders exhibit oxidation onset temperatures higher than 500 °C when exposed to air.

    The effects on solubility of the substitution of monovalent metal ions (Li+, Na+, and K+ ions) at the Ca sites in β-tricalcium phosphate (β-TCP) were investigated by immersion of β-TCP powder doped with metal ions in saline, and the dissolution mechanisms of these samples were inferred from the results of dissolution tests and from observations of the crystal structures. β-TCP powder doped with Li+, Na+, and K+ ions (Li-TCP, Na-TCP, and K-TCP) had a lower solubility than pure β-TCP powder, and the solubility decreased with an increase in the amount of metal ions. This decrease in solubility can be attributed to an improvement in crystal structure stabilization upon the substitution of monovalent metal ions at the Ca(4) sites and vacancies in β-TCP, and the resultant occupancy of Ca2+ and metal ions at all Ca sites in the β-TCP structure. However, the dissolution behavior of Li-TCP differed from that of Na-TCP and K-TCP because the atomic arrangement between the Li(4) sites and oxygen was less stable than that between the Na(4) or K(4) sites and oxygen. In addition, the solubility of β-TCP doped with divalent metal ions was lower than that of β-TCP doped with monovalent metal ions because the structural stability of β-TCP doped with divalent metal ions was higher than that of β-TCP doped with monovalent metal ions. These results show that the solubility and dissolution mechanisms of β-TCP doped with metal ions were significantly influenced by the crystal structure stabilization and atomic arrangement of doped β-TCP.

    Continuous SiC fiber-reinforced SiC matrix composites (SiCf/SiC) have been considered to be a key material as structural components for aerospace and energy fields. This paper reviews novel fabrication process of continuous SiCf/SiC composites with high performance based on interfacial and microstructure control and our approach to improvement of mechanical and thermal properties of SiCf/SiC composite based on modeling and analysis. The simple fabrication process of two-dimensional SiCf/SiC composite using sheet stacking and hot-pressing based on interfacial and microstructure control was developed, and dense SiCf/SiC composite with excellent mechanical and thermal properties was successfully obtained. Furthermore, novel fabrication process of SiCf/SiC composite using EPD process was proposed and it was demonstrated that EPD process is expected to be an effective way to control the fiber/matrix interface and the microstructure of SiCf/SiC composite with high performance. Interfacial properties of SiCf/SiC composite were quantitatively evaluated by push-in test using nanoindenter, and these quantitative results well agreed with the results on their mechanical properties, and these results lead to the material design of the SiCf/SiC composite with high mechanical properties and the optimization of its fabrication process. Simple model of thermal conductivity of SiCf/SiC composite based on series model of multilayered structure was suggested by our experimental data, and higher thermal conductivity of SiCf/SiC composite was successfully achieved by microstructure control.

    Taking account the charge balance, β-tricalcium phosphate (β-TCP) powders co-doped with Mg2+ ions and SiO44- ions were synthesized via solid-state reaction, and then the substitution mode of each metal ions and their characteristics were investigated. Mg2+ ions were substituted for Ca(5) and Ca(4) sites up to 13.64 mol%, and the excess Mg2+ ions replace additionally for vacancy in order to substitute SiO44- ions with changing the occupancy factor and keeping the charge balance. The substitution of Mg2+ ions and SiO44- ions into β-TCP structure induced the improvement of the mechanical properties and the inhibition of the bioresorbability.

    Effect of zirconia particle size on the nitridation behavior of silicon powder was studied in order to assess the influence of the zirconia particle size on the nitridation of silicon powder. Thermo-gravimetric analysis revealed that for samples held at higher temperatures the addition of zirconia powder resulted in a reduction of the temperature for the onset of nitridation of the silicon powder, and the degree of silicon to silicon nitride conversion at a given temperature was higher for samples nitrided with finer particle size of zirconia. For lower temperature, the degree of nitridation was studied as a function of holding time and samples with finer additions showed a much higher initial nitridation rate than those with coarser additions.

    Hydroxyapatite (HAp) precursors were prepared by chelation of calcium ions with organic phosphonic acid by using calcium nitrate hydrate (Ca(NO_3)_2・4H_2O) and 2-phosphonobutane-1.2.4-tricarboxylic acid (C_7H_<11>PO_9; PBTA) in distilled water in the temperature range of 60-130℃. HAp powder was then synthesized by heating the precursors at various temperatures. HAp precursors were pectized in a three-step reaction. First, calcium ions were chelated with carboxyl groups in PBTA in an early reaction. Second, chelation of calcium ions with phosphonic acid and/or the dehydrated condensation of carboxyl groups with phosphonic acid occurred at and above 80℃. Finally, dehydrated condensation of carboxyl groups proceeded in the range of 100-130℃. The homogeneity of the HAp precursors improved with an increase in their preparation temperature, which accelerated gelation. Powder obtained after heating the HAp precursor prepared at 130℃ (preHAp-130) had a single crystalline HAp phase at 1000℃. In addition, the crystallization temperature of preHAp-130 was 200℃, which was lower than that of HAp precursors prepared using other polymerized complex methods. Powder obtained by heating HAp precursors at and below 800℃ contained carbonate apatite, in which carbonate ions replaced hydroxyl and phosphate sites in the HAp crystal lattice. The Ca/P molar ratio of the HAp powder was higher than that in the stoichiometric composition of HAp (Ca/P=1.67), because the organic components of the HAp precursors were not pyrolyzed; however, the powder obtained by heating preHAp-130 at 1000℃ had stoichiometric HAp composition due to the thermal decomposition of the precursors. The particle size of the HAp powder prepared by heating preHAp-130 decreased with an increase in the heating temperature, and when the HAp particles were heated at and above 800℃, a three-dimensional network with micro and nanopores was formed.

    High-yield SiC/SiO2 core-shell nanowires were synthesized without adding metal catalysts from outside through a simple thermal evaporation of silicon powders during decomposition of methane gas. The influence of three parameters, size of Si raw powder (50 nm and 5 μm), reaction temperature (1573, 1623 and 1673 K), and soaking time (1, 3 and 6 h), was investigated. The typical synthesized nanowires from different conditions possess the diameter of no thicker than 100 nm with several tens micrometers in length. It was addressed that the condition using the smaller size Si powder, which contained the highest amount of oxygen, at higher temperature lead to more complete reaction to obtain a large quantity of nanowires. The synthesized nanowires at higher reaction temperature and longer soaking time possessed larger core than those nanowires prepared at lower reaction temperature and shorter soaking time. Oxidation of larger size Si powder improved yield of nanowires. Based on these results, it was suggested that the typical nanowires should be grown via the oxide-assisted growth mechanism.

    Reaction behavior of β-tricalcium phosphate (β-TCP) doped with various amounts of monovalent metal ions (Li+, Na+, and K+ ions) in simulated body fluid (SBF) was investigated in order to consider these inorganic chemical reaction and biosolubility. The precipitation, which was bone like apatite, formed on all the samples, however, these generation rates and amounts on β-TCP doped with monovalent metal ion was faster and greater than those on pure β-TCP. The results of solubility test indicated that these differences were attributed to the solubility behaviors of β-TCP doped with monovalent metal ion in SBF.

    β-tricalcium phosphate (β-TCP) doped with various amounts of vanadate ions (VO-TCP) was prepared via solid state reaction, and the mechanical properties of sintered VO-TCP were investigated. The prepared sample consisted of single β-TCP phase up to 2.5 mol%, and V2O5 as impurities formed above 2.5 mol%. The a- and c-axis constants decreased slightly and increased linearly up to 0.50 and 2.5 mol%, respectively, and then remained the same value. The bending strength of sintered VO-TCP was increased with an increase in the amount of vanadate ions because of the increase in sinterability.

    Vanadium is an essential trace element in vivo, and also affects the signaling activation of insulin-like growth factor, which is important factor for bone formation. We have demonstrated that β-tricalcium phosphate (β-TCP) doped with vanadium ions enhanced the bone formation and has low mechanical properties and high solubility. In addition, it was reported that silicate ions replaced the phosphorus sites in β-TCP by co-doping zinc ions. Therefore, we prepared β-TCP doped with vanadate ions. Furthermore, the maximum substitution of vanadate ions and their mechanical properties and in vitro bioabsorbability were investigated.

    Immobilization of long-lived fission products (LLFP) such as radioactive Tc, Cs and Sr into α-SiAlON ceramics was evaluated using stable isotopes instead of radioactive isotopes, and the applicability of α-SiAlON ceramics as the inert matrix for transmutation of LLFP was investigated. In the case of single addition of SrO, SrCO_3, Cs_2CO_3 or ReO_2 to the starting materials, α-SiAlON single phase was not formed after hot-pressing. When Y_2O_3 was added with SrO, SrCO_3 or Cs_2CO_3 to the starting materials (α-Si_3N_4, AlN and α-Al_2O_3) in optimum compositions, α-SiAlON single phase was obtained after hot-pressing at 1700℃ or 1800℃. From the EDS analysis, Sr and Y were detected from grains. It is suggested that Y would assist the expansion of interstices of α-SiAlON lattice, resulting in the incorporation of Sr^<2+> into α-SiAlON lattice. In the case of Cs addition with Y, Cs was not incorporated into interstices due to much larger ionic radius of Cs^+. Bulk density of hot-pressed α-SiAlON ceramics obtained in this study was higher values and densification proceeded well. From these results, it was found that the immobilization of Sr in α-SiAl0N was successfully achieved with co-doping of Y, and α-SiAlON ceramics would be an inert matrix for transmutation of long-lived radioactive Sr.

    Reaction bonded silicon nitride ceramics have been produced from Si powders of different particle size and both with and without zirconia as a nitride catalyzing element. The effect of the ZrO_2 on the nitridation rate of the specimens was studied as a function of temperature, and the mechanism of enhanced nitridation was discussed. At all temperatures, the degree of nitridation of specimens sintered with ZrO_2 was higher than those without additions for all particle sizes. In the case of nitridation of specimens produced without ZrO_2, the degree of nitridation was dependent on particle size, with larger sizes resulting in less nitridation. For specimens with ZrO_2 the finest powder also showed highest transformation, but there was no difference in the degree of nitridation of medium and coarse powders. It was found that during heating of the specimens the ZrO_2 was transformed to ZrN at low temperature and enhanced nitridation is considered to be due to this phase re-converting to ZrO_2 at higher temperature and thereby supplying nitrogen to the interior of the specimens. At lower temperatures, the strength of the specimens with ZrO_2 were higher than those without, attributed to the enhanced nitridation. However, comparing strengths of fully nitrided specimens, those with ZrO_2 were lower than those without, thought to be due to the presence of ZrO_2 particles disrupting the connectivity of adjacent silicon nitride grains.

    The effects of doping the monovalent ion (Li+, Na+, K+ions) in β -tricalcium phosphate ( β -TCP) on these solubility were investigated by dissolved test in distilled water and saline solution. The order of the leaching rate of Ca2+ ion was Li+ ion doped β -TCP< Na+ ion doped β -TCP< K+ ion doped β -TCP< β -TCP. From these results, the leaching rate of Ca2+ ion of the monovalent ion doped β -TCP would be related to these lattice constants. In addition, the crystal phase and lattice constant of all the filtered precipitates after dissolved test unchanged regardless of the immersing day.

    The experimental results obtained in this study demonstrated the feasibility of improving the bending strength of rough-ground Si_3N_4 coated with polymer ceramic precursors and subsequently pyrolyzing the polymer coating. Double coating with 10 mass% polycyclomthylsilazane solution provided the smooth surface, while microcracks were still existence. Increase in the strength of 150MPa was achievable via polymer coating and pyrolyzing while the improvement in the strength variation in terms of the Weibull modulus was insignificant.

    The aim of this study were to fabricate a short-fiber-reinforced SiC composites by hot-pressing using an Al_2O_3-Y_2O_3-CaO mixture as sintering additive, and, to investigate the effect of processing parameters on the mechanical and thermal properties of SiC/SiC composites containing BN-coated Hi-Nicalon short fibers. Fibers were mostly aligned within planes perpendicular to the hot-pressing direction. The composite fabricated by this process achieved nearly full density after hot-pressing at 1700℃. The bending strength increased with increasing sintering temperature and decreased with increasing testing temperature. The fracture behavior of the SiC/SiC composites showed a completely brittle fracture. Results of scanning electron microscopy (SEM) investigation showed that there were pulled-out fibers in the tensile stress zone of the fracture surface, but the degree of pull-out was low. On the basis of these results, the influence of fiber volume fraction on the mechanical and thermal properties of the SiC/SiC composites is discussed.

    Green sheets of SiC containing Al_2O_3-Y_2O_3-CaO sintering additives prepared by the doctor-blade method and polycarbosilane-impregnated 2D woven Hi-Nicalon cloths with BN-coating were used for the fabrication of SiC fiber-reinforced SiC composite by hot-pressing. Thermal conductivity of the composite was measured between room temperature and 1000℃. It increased with increasing bulk density, and was 5-11 W/m・K at room temperature. The thermal conductivity of the composites showed a maximum at approximately 500℃ or slightly increased with test temperature up to 1000℃. The composite fabricated in this study showed relatively low thermal conductivity in spite of low porosity. The reasons for the low thermal conductivity could be attributed to the SiC matrix xonsisting of fine SiC grains, the phase transformation of 3C-SiC to 4H-SiC, and the low thermal conductivity grain-boundary phases, in addition to the large amount of SiC fibers with low thermal conductivity.

    Three-dimensional SiC fiber-reinforced SiC_f/SiC composites were fabricated by melt infiltration (MI) method using a Si-Hf alloy. The matrix of SiC_f/SiC composites consisted of SiC and small amounts of Si and HfSi_2- The molar ratio of Si and HfSi_2 was 82.9% and 17.1%, respectively. Moreover, the endothermic reaction temperature of SiC_f/SiC composites fabricated with Si-Hf alloy was about 26℃ as higher as that of raw Si-Hf alloy powder. Three-point bending strength and the fracture behavior at room temperature and 1200℃ were investigated. The SiC_f/SiC composite fabricated with Si-Hf alloy at 1375℃ showed higher bending strength than composite fabricated with conventional Si-MI at 1450℃.

    We focused on Ti3SiC2 and Al4SiC4, nanolayered ternary carbides, as candidates as environment-resistant interphases for SiCf/SiC composites. The objectives of this study was to develop the novel environment-resistant interphases for ceramic-based composites by electrophoretic deposition (EPD) method. As a result, we clarified that Ti3SiC2 and Al4SiC4 formed by EPD method are promising as novel interphases with environment resistance for SiCf/SiC composites.

    This study developed the processing of SiC-fiber-reinforced and carbon-fiber-reinforced silicide matrix composites by melt infiltration technique. Mechanical properties of the prepared composites were evaluated from room temperature to elevated temperatures. The SiC-fiber-reinforced CoSi matrix composite maintained its original stiffness at 1400°C in the bending test although the maximum stress decreased slightly. The carbon-fiber-reinforced Si-V-Cr matrix composite showed higher bending strength and smaller stiffness reduction during loading at 1500°C as compared to their original values.

    Electric conductive polymer was coated on non- or low electric conductive ceramic fibers to improve their surface electric conductivity, and novel interphase-formation process for high performance ceramic-based composites based on electrophoretic deposition (EPD), i.e. electrochemical approach, was developed. As a result, it is demonstrated that the surface electric conductivity of low electric conductive ceramic fibers was improved by the thin electric conductive polymer coating, and EPD can be successfully applied for interphase-formation on the fibers. Furthermore, interphase-formation process for ceramic-based composites with excellent mechanical properties can be achieved by EPD process.

    Several kinds of ceramics are necessary for fusion and fission nuclear reactors.and it is recognized that irradiation responses of various kinds of ceramics are influenced by their crystal structures and atomic bonding natures. However,identification of irradiation-induced crystalline defects and their thermal stabilities is not yet sufficientry understood, and unified mechnism is not obtained. Furthermore, recentry effects of transmuted He are suggested to be associated with structural defects then more complex phenomena occur. In this research, macroscopic length recovery for several kinds of ceramics were precisely observed by means of high-precision dilatometry coupled with mass spectroscopy, and then it was defined that the kinds of irradiation-induced crystalline defects and thermalstabilities, for silicon carbide, silicon nitride and SiAlON polymorphs.

    Mullite and silicon carbide that have an anisotropic crystal structure and show high corrosion resistance, thermal and mechanical properties were selected as candidate materials, and fundamental studies on the development of high performance porous ceramics for exhaust gas filter based on in-situ crystal growth, grain orientation and morphology control on the wall of pores and the surface of the sintered body in porous ceramics during sintering or heat-treatment were performed. As a result, high performance porous mullite and silicon carbide with a unique morphology and relatively homogeneous pore-size distribution were successfully achieved.

    平成19年度は,アルコキシド加水分解法を用いた特異な形態を有する針状ムライトについての生成メカニズムの解明,スピネル添加ムライトセラミックスの焼結性及び微構造の検討,スピネル添加ムライト多孔体の作製及び多孔体の水熱腐食による気孔内部でのその場結晶成長について検討した.
    アルコキシド加水分解法による特異な形態を有する針状ムライトについて,生成メカニズムを検討したところ,アルミニウムイソプロポキシドをエタノールに分散させると,針状形態となり,加水分解によりその形態を継承して,特異な形態を有する針状ムライト前駆体が得られることを明らかにした.また,ムライト原料に, Mg-Alスピネル粉末を5〜15mass%添加し,常圧焼結したところ,スピネル添加により焼結性が著しく向上し,粒成長が促進され,柱状粒子が発達した組織となった.また,低温焼結が可能であることも見出した.室温での熱伝導率は,スピネル無添加ムライトよりも高い値となった.スピネル添加ムライトについて,球状ポリマーを造孔材として多孔体を作製した結果,焼結性の向上に伴い,骨格内に焼結不十分による無駄な気孔が存在せず,気孔径制御された柱状組織を有するムライト多孔体を得ることができた.この多孔体について,気孔内部での柱状組織の発達を目指して水熱合成装置を用いて300度で水熱腐食させたところ,気孔内部で微細な柱状粒子の成長が見られた.水熱条件の最適化により,目的とする特異な構造を有する高機能多孔材の創製が可能であることが示唆された.
